Questions that separate suppliers

  • Do you own the corrugator, or convert bought sheet? Sheet plants are flexible on short runs; integrated mills win on price at volume.
  • What ECT or Mullen rating do you certify to? Ask for the box maker's certificate, not a verbal grade.
  • Flexo, digital or litho-lamination? Flexo is cheapest above 5,000 units; digital removes plate charges on short runs.
  • Who pays for the die? Cutting dies run $300-$1,500 and should be yours if you paid for them.
  • What is the tolerance on inside dimensions? Plus or minus 1/8 inch is normal and can ruin a tight-fitting insert.
  • Can you hold stock and release weekly? Warehousing finished boxes is often cheaper than reordering below MOQ.

Design decisions that cut unit cost

The cheapest saving is dimensional. Trimming half an inch from each dimension can move a box into a lower dimensional-weight band and cut both board area and freight on every shipment for the life of the product. After that, reduce ink coverage, keep to one or two spot colours, and prefer a regular slotted container over a die-cut form unless the unboxing experience is part of the brand. Where protection is the driver, an engineered insert in a lighter board usually beats upgrading the whole box to double-wall.

Questions to ask a box supplier

  • Do you convert in-house or broker it? Brokers add margin and lose control of lead time.
  • What is the real minimum order for my die? Ask in board feet, not units.
  • Can you run ISTA 6 or 3A transit testing? Amazon and retail programs will require it.
  • Who owns the die and printing plates? Get transfer rights in writing.
  • What is your standard lead time and rush surcharge? Two weeks is normal; four means you need safety stock.
  • Can you hold inventory and release monthly? Vendor-managed stock lets you order at volume pricing.

Board grade, flute and burst strength: what you are actually buying

Corrugated quotes look interchangeable until you compare board specification. Flute profile sets stacking strength and cushioning: C-flute is the retail and shipping default, B-flute is thinner and prints better, E and F flutes are for small consumer packs, and BC double wall is for heavy or long-haul freight. On top of flute you choose a performance rating - either the Edge Crush Test (ECT) value or the older Mullen burst rating - and the liner grade that determines print quality.

Two vendors quoting the same box size can differ 30% on price purely because one specified 32 ECT single wall and the other 44 ECT. Neither is wrong; they are answering different questions. Give every vendor the same box dimensions, board spec, print requirement and annual volume so the comparison means something, and ask for a stacking calculation against your actual pallet pattern and warehouse humidity.

Minimums, tooling and freight math

Die-cut boxes need a steel-rule die, typically $400 to $1,500 depending on size and complexity, plus print plates at roughly $150 to $400 per color for flexo. Regular slotted containers usually avoid die cost entirely, which is why the standard RSC remains the cheapest way to ship. Minimum order quantities are driven by press setup, not by your demand: 1,000 to 5,000 units is common, and quotes below MOQ carry a setup surcharge.

Freight is the sleeper cost. Corrugated ships air, so a box that is one inch too large in each dimension can push you into a higher pallet count and add more to your delivered cost than the board saving that motivated the change. Always compare quotes as delivered cost per box, including inbound freight to your fulfillment location.
