The client

De’Vora, a pet products company, contacted our team about preparing their new product, Scratch Square, for manufacturing. The toy was designed to allow pets to have fun while filing their nails scratching their paws against a rough surface of the device.

The challenge

Scratch Square consisted of several parts, the rubber enclosure and the internals. The rubber part had a rather complex shape that would typically be made of several parts or would require a complex mold.
Our goal was to get the design of the product and the mold for manufacturing and assembly. It was important to get it to the point where Scratch Square could be produced inexpensively and quickly.

Our solution

We started by designing the molds for the original version of the toy. Once the design was ready, we identified the areas that would cause problems in manufacturing and modified them.
We also added a few small modifications to the product to optimize its design for manufacturing and assembly. The most intricate part of the molding process was supposed to be the removal of the inner core that would form the main cavity for the internal compartments.
Due to the side handles of Scratch Square the access to the product from the sides was very limited. Our engineers worked directly with the manufacturer to identify possible solutions and come up with a creative process for removing the part from the molds after forming.

The result

Optimizing the product design for manufacturing and assembly and simplifying the molds allowed producing the first batch of Scratch Square with minimum upfront investment.
De’Vora was able to launch the product on a budget and test the market quickly and with minimized risks.

What we changed on Scratch Square

We consolidated components, removed geometry that forced tooling complexity, and replaced fasteners with molded features so assembly dropped to a short, repeatable sequence. Wall sections were normalized for consistent molding cycles, and the revised design was documented with a before-and-after cost comparison.
